VGT turbocharger actuators fail for several reasons. The most common cause is soot and carbon buildup on the unison ring and vanes inside the turbocharger, not the actuator itself. The unison ring and vanes coke up, the actuator must work harder to move them, and it overheats or burns out. If this is the cause of actuator failure, then when a new actuator is swapped onto the same turbo, the new actuator often fails prematurely.

However, there are VGT actuator failure modes that are not driven by turbo problems. We have years of data on these failures, and the most common failure modes are:

• Electronic/PCB failure. The actuator is mounted right beside the turbine housing, the hottest part of the turbocharger. Heat cycling, heat soak after shutdown, and vibrations damage solder joints and degrade the board over time. This is the classic "dead actuator" failure.
• Gear wear. Internal gear train wear and tear between the actuator output gear and the turbo's sector gear cause backlash, inaccurate vane position, and position-error codes.
• Motor wear or failure. Brush and commutator wear or overcurrent damage.
